Multi-stage SPD coordination, ground mesh design, ferrite selection and placement, and field lessons from rework after seasonal lightning bursts on hybrid PLC/sensor lines.

After every lightning burst in an industrial plant, the visible casualty is usually a single PROFINET port, while the actual damage has propagated as a cascade through multiple I/O modules, analogue cards, and digital sensors. This article presents our comprehensive approach to IEC 61643-based surge protection system design for industrial automation installations. Section one covers the coordination principles for Type 1, Type 2, and Type 3 protection levels across parallel power and signal channels, and demonstrates why a single-stage SPD is inadequate. Section two addresses ground mesh design: optimal geometry, number and location of bonding points, target resistance below one ohm, and measurement with a current-injection clamp meter. Section three covers EMI ferrite selection and placement for PROFINET, Modbus RTU, and 4–20 mA analogue sensor cables — including core material selection based on frequency range and clamping impedance requirements. Section four shares real field stories from post-lightning rework events: why coupled ports must be tested simultaneously, how post-SPD installation noise injection testing is performed, and the combo-wave simulator validation method. The article concludes with a selection guide for reputable SPD manufacturers for both ATEX and non-ATEX environments, and a zone-by-zone protection audit worksheet.
